Important factors for scaling IIoT solutions in industrial production

An overview of architectural approaches, legacy equipment integration, and security standards for scaling the Industrial Internet of Things.

Transitioning from local Industrial Internet of Things (IIoT) pilots to full-scale production often presents significant challenges. The primary barriers include a lack of standardization, the risks of connecting legacy equipment, and inefficient workload distribution between edge devices and the cloud.

Edge vs. cloud architecture and workload distribution

To prevent network congestion and optimize data storage costs, a three-tier processing model is used:

  • Device tier: Direct collection of physical parameters using sensors.
  • Edge computing: Local primary filtering, aggregation, and normalization of data for real-time response without latency.
  • Cloud tier: Long-term storage, analytics, and integration with enterprise ERP/MES systems.

Legacy equipment integration and cybersecurity

To securely connect legacy equipment, industrial Edge Gateways are used to convert proprietary protocols into the universal OPC UA standard. This prevents downtime in continuous industrial processes.

In operational technology (OT), according to NIST SP 800-82 guidelines, data availability and integrity take priority over confidentiality. The fundamental security method is the segmentation of IT and OT networks using a demilitarized zone (DMZ) in compliance with ISA/IEC 62443 standards.

Device lifecycle automation

Scaling requires automated provisioning and firmware over-the-air (FOTA) updates. The device lifecycle must include automated bootstrapping, centralized configuration, health monitoring, and secure decommissioning.

At the enterprise level, IIoT data is integrated into business processes. For instance, solutions based on the UnityBase platform allow combining telemetry with document management and asset management systems, ensuring audit trails and access control.

Failing to address scaling barriers can lead to severe network congestion, inflated cloud storage costs, and critical security vulnerabilities in legacy industrial equipment.
